Quick answer
Good cold storage design starts with the commodity, storage temperature and daily turnover, then calculates transmission, infiltration, product, internal and equipment loads separately, adding a 15–20% safety factor for north India (25% for Rajasthan and coastal Gujarat). Recommended PUF is 100mm at 0–4°C, 125mm at −18°C and 150mm for −30°C blast freezers.
Key takeaways
- Sub-floor XPS or PUF insulation is non-negotiable below 5°C, because skipping it adds 15–22% to cooling load every summer.
- Floors need at least a 1:100 drainage gradient, a 200-micron HDPE moisture barrier and heated drain lines in sub-zero rooms.
- Any door that opens 20 or more times a day should have an air-lock vestibule, and every freezer door needs an emergency push-bar release.
- Vapour barrier integrity matters more than thickness, because one unsealed panel joint can ruin a perfect specification.
- N+1 refrigeration redundancy is needed for pharma, dairy, seed and any commodity with shelf-life risk.
Start With Commodity, Not Capex
Design decisions cascade from one input: what you're storing, at what temperature, with what daily turnover. Skip this and the entire BOQ becomes guesswork. A 1,000 MT potato cold storage in Agra and a 1,000 MT pharma room in Manesar share a name and almost nothing else.
We profile commodities into 9 industry templates — fruit, vegetable, dairy, meat, seafood, pharma, mushroom, banana ripening, and bulk grain — each with its own design DNA.
Heat-Load Calculation — The Non-Negotiable
Calculate transmission, infiltration, product, internal, and equipment loads separately. Add a 15–20% safety factor for north India (25% for Rajasthan and coastal Gujarat). Size refrigeration to TR with N+1 redundancy for any commercial use.
Use our heat load calculator for a first-cut number, then have a refrigeration engineer validate.
PUF Panel Selection
Recommended thickness:
| Application | Temperature | PUF thickness |
|---|---|---|
| Vegetable cold room | 8–12°C | 60–80mm |
| General cold storage | 0–4°C | 100mm |
| Freezer room | −18°C | 125mm |
| Blast freezer | −30°C | 150mm |
| CA storage | 0–2°C with seal | 100–125mm |
40 kg/m³ density, CFC-free, GI both sides. Vapour barrier integrity matters more than thickness — one un-sealed panel joint can ruin a perfect spec. Compare materials in our PUF vs PIR vs EPS guide. Build via our PUF panel cold room service.
Floor and Drainage
Sub-floor XPS or PUF insulation is non-negotiable for any cold room operating below 5°C. Skipping it adds 15–22% to your cooling load every summer.
- Drainage gradient: 1:100 minimum
- Heated drain lines for sub-zero rooms (prevent ice plugs)
- Sub-floor moisture barrier: 200-micron HDPE membrane
- Wearing topcoat: 50mm M30 concrete with hardener
Doors, Curtains, Air-Locks
- Insulated sliding doors with heated gaskets for freezers
- Strip curtains on every opening (₹15,000–35,000 each pays back in 6 months)
- Air curtains for high-traffic loading bays
- Air-lock vestibule for any door opening 20+ times/day
- Emergency push-bar release on every freezer door (legal requirement)

Controls and Monitoring
Modern minimum spec:
- Per-zone digital controllers with PID logic
- IoT data logging at 1-minute intervals
- SMS and email alarms with escalation tree
- Audit-grade temperature records for pharma (21 CFR Part 11) and dairy (FSSAI Schedule 4)
- Mobile dashboard accessible from any phone

Refrigeration Specification
We default to Daikin commercial refrigeration for projects above 10 TR because the energy-per-TR is 12–18% lower than generic alternatives over a 10-year window. For sub-10 TR, Copeland and Bitzer are good. Read ammonia vs Freon before specifying for projects above 1,500 MT.
FAQ
Frequently asked questions
What is the most common cold storage design mistake?
Under-sized refrigeration. Designers often skip the safety factor and the system can't hold setpoint on the hottest week of the year — which is exactly when occupancy peaks.
Do I need N+1 redundancy?
Yes for pharma, dairy, seed, and any commodity with shelf-life risk. Optional for general F&V cold storage if downtime is recoverable.
Can I use 80mm PUF for a 0°C cold room to save cost?
Possible but not recommended in north India. The cooling load will be 25–30% higher and pay back the 'savings' in two summers of electricity bills.
